Handrails and balustrades are load-bearing elements. A post that fails under pressure — or a rail that gives way on a staircase — can cause serious injury. That's why the materials, installation method, and compliance requirements are worth understanding before you engage anyone to install or repair them.

Australian Standards You Should Know

AS 1657 (Fixed Platforms, Walkways, Stairways and Ladders) covers handrail requirements for industrial and commercial applications. It specifies:

  • Minimum height: 900mm for stair handrails, 1,000mm for elevated platforms and walkways
  • Top rail load capacity: must withstand 740N (75kg-force equivalent) applied at the top of the rail in any direction
  • Infill requirements: no opening greater than 125mm (prevents a 100mm sphere from passing through)
  • Post spacing: maximum 1,800mm for round tube rails in typical configurations

For residential buildings, the National Construction Code (NCC) Section D sets the requirements — including the 1,000mm barrier height for balconies and stairs above certain heights, and gap restrictions to prevent a child from getting their head stuck (no opening greater than 125mm).

Most handrail failures in residential properties come from post-base connections that weren't welded to the structural substrate — they were bolted to surface material that degraded. A welded connection through to the structural element is significantly more durable.

Material Options: Steel, Stainless, and Aluminium

Mild steel is the most cost-effective option. It's strong, easy to weld, and widely available. The drawback is corrosion: outdoor mild steel handrails must be properly primed and painted, and maintained. In coastal Sydney conditions (salt air within 5km of the coast), mild steel requires more frequent recoating.

Stainless steel 316 is the material of choice for outdoor, coastal, and pool environments. Grade 316 contains molybdenum, which significantly improves chloride (salt) resistance compared to 304. It requires TIG welding for best results — the heat-affected zone needs to be minimised to prevent sensitisation and reduce the risk of corrosion at the weld. Aluminium is lightweight and naturally corrosion-resistant, making it popular for balustrading in coastal or high-humidity environments. It requires specialist TIG welding with AC current and the right filler wire, and it's more expensive per metre than steel. New Installation vs Repair — When Mobile Welding Works

Repairs are the most common mobile welding job for handrails. The typical problems are:

  • Post base cracking or separating from the mounting plate
  • Rail section denting or bending from impact
  • Rust-through on painted mild steel (common on coastal properties over 10 years old)
  • Wobbly posts where the base weld has fatigued — this is a safety issue, not an aesthetic one

All of these are mobile repair jobs. The welder comes to the site, assesses, and welds on-site. No removal required for post repairs; rail section replacement sometimes requires cutting out a section and welding in a replacement length.

New installation is also suitable for mobile welding — handrail posts are typically welded to base plates or core-drilled and grouted, then the rail is fitted and welded. Cost Guide — Handrails and Balustrades

Indicative installed costs for mobile welded handrails in Sydney:

  • Mild steel handrail (painted finish): $80–$140/m installed, depending on complexity and post spacing
  • Stainless steel 316 handrail: $150–$280/m installed, TIG welded, brush finish
  • Aluminium handrail: $130–$220/m installed
  • Post-base repair (per post): $180–$320 depending on damage and access
  • Rail section replacement (per section): $200–$380 including cut-out and weld-in
  • Balustrade infill panels (stainless rod or flat bar): add $80–$150/m to rail costs

These are installed prices inclusive of call-out, labour, and typical consumables. Materials (steel tube, stainless bar, bolts) are additional unless stated in the quote.

When You Need a Permit or Certifier

For commercial buildings (Class 2–9 under the NCC), any new balustrade or handrail installation is building work that may require a development application or compliance with a CDC (Complying Development Certificate) pathway. Check with your local council or a private certifier before starting.

For residential buildings (Class 1), replacement of an existing handrail with a like-for-like fix generally doesn't require a DA — but the work must still meet NCC requirements. New balustrades or changes to balcony barriers usually require at least a building notification.

Body corporate buildings (strata) have their own requirements — you'll typically need strata committee approval before any structural alterations, even repairs, to common property elements.

When in doubt, ask your local council or a private certifier. The question to ask them is: "Is replacement of [describe the handrail/balustrade] exempt development under SEPP?" Most residential fence and handrail repairs are exempt, but it's worth confirming for significant works.
